abstract | The present invention includes a completely continuous process for forming a highly dispersed phase emulsion (HIPE) having a polymerizable continuous phase into a dry foam, comprising: 1) (a) at least 70% comprising one or more polymerizable monomers; Providing a high dispersed phase emulsion (HIPE) comprising, by volume, a continuous phase, (b) an effective amount of a surfactant to produce a highly dispersed phase emulsion, and (c) a dispersed phase; 2) Depositing the emulsion on a supporting substrate moving below, 3) leveling the emulsion to a desired thickness on the supporting substrate, 4) in the HIPE by the end of the heating zone. Passing the emulsion and the lower-moving support substrate through the heating zone for a time sufficient to polymerize at least 75% of the monomer It is polymerized, and a drying 5) for a time sufficient to produce a foam volume of greater than 50% of the dispersed phase is removed, the polymerized HIPE in a drying zone. |
