abstract Gas permeable molds and mold segments having open porosity (60) Blind vents (56) are disclosed on the outer surface (52) of the mold wall (54) allow an unbroken mold surface (62) while improving the gas permeability provided by the open porosity (60). Methods for manufacturing such gas permeable molds include the formation of such molds from sintered material. Methods also include the use of solid-free manufacturing followed by sintering. Unit structures (150) are also disclosed for use in molding of expanded polystyrene beads (EPS) having a steam chamber portion (152) with gas-impermeable walls (156) and a mold section (154) that it has a gas permeable mold wall (172) with an open porosity (176), and optionally open and / or blind vents (180, 178). Methods for manufacturing such unit structures (150) include the use of solid-free manufacturing.
