abstract 1439819 Preparing artificial leather USM CORP 12 Sept 1973 [13 Sept 1972] 42864/73 Heading B5N Artificial leather is prepared by (a) forming a layer of an emulsion having a continuous phase comprising a mixture of a compound providing at least two reactive -NCO groups per molecule and a compound providing at least two active hydrogens per molecule, the mixture being reactable to form a polyurethane or polyurea film, and a disperse phase comprising a liquid immiscible with the continuous phase and non- solvent for and non-reactive with the reactable material, the liquid being present in amount of 25-300% by weight of the reactable material, (b) reacting or allowing reaction of the reactable material at a temperature below the boiling point of the disperse phase liquid, (c) after the layer has become flowable under pressure but has attained a pre-gel structure which will prevent sinking of a fibrous sheet material into the layer, bringing such material into engagement with the layer to adhere it thereto, and (d) effecting completion of the reaction of the reactable material to form solidified polyurethane, the disperse phase liquid being removed after sufficient reaction to prevent collapse of the layer thereby to leave pores and discontinuities in the solidified material. The fibrous sheet may be a woven, knitted or non- woven fabric and may be napped, needlepunched, knit stitched, impregnated or resin bonded. If may be a sateen or cotton drill woven fabric or of rayon, polyester, polypropylene, nylon or cotton fibres. The continuous phase of the emulsion may particularly comprise an -NCO terminated reaction product of a polyol with excess polyisocyanate, especially an -NCO terminated prepolymer of a diisocyanate with polybutylene adipate, and a chain extender such as a polyhydroxy, polyamino or aminoalcohol compound, especially butane diol. The emulsion may also comprise various emulsifiers and catalysts. The disperse phase may be in the form of fine droplets of a volatile organic liquid such as a paraffinic hydrocarbon, ether or halogenated hydrocarbon. The emulsion may be cast on to a release sheet to form the layer, together with edge strips and a cover sheet (usually having a release coating) which are subsequently removed prior to contact with the fabric.
